Contamination sensitivity. Metal particles on electrode surfaces can cause internal short circuits and thermal runaway. Traceability requirements. Every cell in a pack must be traceable back to its electrode coating batch, formation cycling data, and grading results. Process variability management. Cell-to-cell variation in capacity and impedance — even within the same production batch — affects module balancing and pack performance. Automated grading and sorting systems classify cells into bins based on measured characteristics, and module assembly systems select cells from matching bins to minimize variation within each module.

Rapid design evolution. Battery cell formats, chemistries, and module architectures are changing faster than in most established automotive components. Automation systems need enough flexibility to accommodate design changes without complete retooling. Scaling Production: Lessons From the Field
