Why Thermal Joining Matters in Plastic Assembly
When two plastic parts need a permanent connection without screws, clips, or adhesives, thermal joining methods deliver. Heat staking and hot plate welding are two of the most widely deployed thermal processes in manufacturing, and they solve different problems in fundamentally different ways.
Heat staking reforms a plastic boss to mechanically capture a component. Hot plate welding melts two surfaces and fuses them into a single joint. Both rely on heat and controlled pressure, but the design intent, joint geometry, and performance characteristics diverge significantly. Understanding where each process excels — and where it falls short — is essential for selecting the right method for a given assembly.

Heat Staking: Process Fundamentals
Heat staking uses a heated tool, called a tip or horn, to soften a thermoplastic boss and reform it into a head that locks a mating component in place. The result functions like a rivet, except the fastener is formed from the part's own material rather than a separate piece of hardware.
How the Process Works
The sequence is straightforward. A component — a circuit board, metal bracket, lens, or gasket — is placed over a plastic boss that protrudes through a corresponding hole. A heated staking tip descends onto the exposed boss, transfers heat through direct contact, and softens the material. Controlled downward force reforms the softened plastic into a head profile determined by the tip geometry. The tip retracts, the material cools, and the component is permanently captured.
Cycle times typically run between two and five seconds per stake, which makes heat staking one of the fastest mechanical joining methods available in production. For parts with multiple stake points, multi-head tooling can form all bosses simultaneously, keeping total cycle time short even on complex assemblies.
Stake Profiles and When to Use Each
The geometry of the staking tip determines the head shape and, by extension, the performance of the joint.
Dome stakes are the default choice. A concave cavity in the tip forms the plastic into a mushroom-shaped head. This profile provides reliable holding force and tolerates minor variation in boss height. Unless a specific application constraint dictates otherwise, start here.
Flush stakes use a flat tip to press softened material into a low-profile disc. These are necessary when the staked head must not protrude above the surrounding surface — for example, when the assembly slides into a housing or when visual appearance is a priority.
Hollow stakes employ a tubular tip that reforms the outer wall of the boss while leaving the center open. This approach displaces less material, which reduces the risk of sink marks on the opposite face of the part. It is the preferred option for cosmetic surfaces where the backside of the stake is visible to the end user.
Knurled stakes imprint a textured pattern into the reformed head. The texture provides high resistance to rotational loads, making knurled stakes the right choice when the captured component might experience torque during use or during downstream assembly steps.
Boss Design: Getting It Right
Poor boss design is the leading cause of heat staking failures. The following guidelines address the most common issues.
Boss height should be 1.5 to 2.0 times the boss diameter. A boss that is too short will not provide enough material for a full head. A boss that is too tall risks buckling or leaning under the staking tip. Boss diameter should be sized so that the reformed head overlaps the hole in the captured component by at least 1.5 mm per side. Wall thickness for hollow bosses needs to be a minimum of 1.0 mm to prevent collapse during staking.
Draft angles of 0.5 to 1.0 degrees on the boss sidewalls aid moldability without meaningfully affecting the staking process. A small fillet radius of 0.25 to 0.5 mm at the base of the boss prevents stress concentration that can lead to cracking during or after staking. Adjacent bosses should be spaced at least two boss diameters apart to avoid thermal interaction and ensure consistent head formation.
Material Behavior in Heat Staking
Heat staking works with most thermoplastics, but the process window varies by material.
ABS is an excellent candidate — it stakes at moderate temperatures around 220°C and produces clean, well-formed heads. Polycarbonate requires higher tip temperatures near 280°C and can string if overheated, but otherwise stakes well. Nylon performs reliably when dry, though moisture absorption can cause bubbling in the reformed head; drying material before staking eliminates this issue.
Acetal demands careful process control. Its decomposition temperature is close to its processing temperature, which creates a narrow window. Overheating releases formaldehyde gas, so adequate ventilation is mandatory. Polypropylene is stakable but the reformed head remains relatively flexible, which reduces holding force compared to stiffer engineering plastics.
Glass-filled materials can be staked, but the glass fibers impede material flow. Increasing temperature and dwell time compensates for this, though the resulting head surface will be rougher. Thermoset plastics — epoxy, phenolic, BMC — cannot be heat staked because they do not soften when reheated.
Hot Plate Welding: Creating Permanent Sealed Joints
Hot plate welding joins two thermoplastic parts by melting their mating surfaces against a heated platen, then pressing them together so the molten material fuses as it cools. A well-executed hot plate weld reaches 80 to 95 percent of the parent material's tensile strength, making it one of the strongest plastic joining methods available.
The Four Process Phases
Heating — Both parts are pressed against opposite sides of the heated platen. The contact surfaces melt to a controlled depth over 5 to 30 seconds, depending on material type and joint area. Platen temperature is typically set 50 to 100°C above the material's melt point.
Changeover — The parts retract, the platen moves out from between them, and the parts advance toward each other. This phase must be as brief as possible — one to three seconds — because the molten surfaces begin cooling immediately. Every additional second of open time degrades the final weld.
Joining — The parts are pressed together under controlled force. The molten surfaces merge and intermolecular diffusion creates the bond. Join pressure must be high enough to ensure full contact across the weld area but not so high that it squeezes out all the molten material. Join times range from 5 to 15 seconds.
Cooling — The parts are held together while the weld solidifies. Cooling time depends on material properties, joint thickness, and whether active cooling (forced air or water channels) is used. Typical cooling times range from 10 to 30 seconds.
Joint Design Considerations
Joint geometry directly affects weld strength, flash management, and process reliability. A simple butt joint — two flat surfaces meeting — is easy to tool but provides the smallest weld area and lowest strength. It works for low-stress applications but is rarely the best option.
A tongue-and-groove joint increases weld area, provides self-alignment during the join phase, and contains flash within the groove. This is the most commonly used joint design for production hot plate welding. A step joint creates a double weld surface through overlapping steps on each part, delivering high strength and good flash containment at the cost of more complex mold tooling.
Managing Flash
When melted surfaces are pressed together, excess material displaces outward as flash. Flash traps — channels molded into the part — capture displaced material and are the standard approach for production parts. Controlled melt depth is the other primary lever: minimizing the melt layer reduces the total volume of material available to form flash, though this must be balanced against achieving sufficient weld strength.
Material Compatibility
Hot plate welding requires that both parts be the same material or chemically compatible materials with similar melt temperatures. Welding polypropylene to ABS, for instance, will not produce a viable bond because the materials are chemically incompatible. Glass-filled materials can be welded, but because glass fibers do not cross the weld interface, expect weld strength to reach 50 to 70 percent of the base material rather than the 80 to 95 percent achievable with unfilled resins.
Moisture-sensitive materials such as nylon should be dried before welding to prevent porosity in the weld zone. This is the same consideration that applies to ultrasonic welding for plastic assembly, where moisture causes similar defects.
Industry Applications
Automotive manufacturing uses hot plate welding extensively for fluid reservoirs, air intake manifolds, and lighting assemblies where leak-tight seals are mandatory. EV battery module enclosures are an emerging application requiring hermetic joints. Heat staking secures instrument panel components, sensor covers, and interior trim pieces throughout the vehicle.
Medical device manufacturers rely on heat staking for clean, fastener-free enclosure assembly of diagnostic and monitoring equipment. Hot plate welding seals fluid containers, blood filter housings, and reagent cartridges where leak integrity is a regulatory requirement.
Appliance production uses hot plate welding for washing machine tubs, dishwasher components, and HVAC blower housings — all applications where water-tight or air-tight joints are essential.
Quality Control for Thermal Joining
Consistent quality requires both in-process monitoring and post-process verification. Pull testing measures the force required to separate a staked joint, establishing minimum acceptable holding force for a given application. Leak testing using pressure decay or mass flow methods verifies seal integrity on welded assemblies.
Cross-section analysis — cutting through the joint and examining melt depth, void content, and bond quality under magnification — provides the most detailed assessment of process health. Process data logging captures platen temperature, applied force, position, and timing for every cycle, enabling statistical process control and early detection of drift.

Equipment Selection
Standalone heat staking units provide flexibility and can be shared across product lines. Integrated stations built into automated assembly lines deliver higher throughput for dedicated production. Multi-head staking tools can form 4, 8, or more bosses simultaneously, dramatically reducing cycle time on parts with many stake points.
For hot plate welding, servo-driven systems offer precise position and force control with full data logging capability. Pneumatic systems cost less but provide less process control. Platen coatings such as PTFE or chrome prevent material adhesion during the heating phase. Non-contact infrared platens eliminate sticking entirely but add cost.
