Why Servo Drive Faults Demand Your Attention

A servo drive fault at 2 AM on a Tuesday means one thing: your production line is down and someone is getting a phone call. Servo drives are the backbone of precision motion in automated systems — they close the loop between the controller's commanded position and the motor's actual position thousands of times per second. When a fault trips, that loop breaks, and so does your throughput.

Over three decades of building and supporting custom automation systems, we have seen every servo alarm code imaginable. The good news is that most faults fall into a handful of categories, and a systematic approach to diagnosis can get your system back online faster than trial-and-error ever will.

Understanding How Servo Drives Work

Before diving into fault codes, it helps to understand what the servo drive is actually doing. A servo drive receives a command signal — typically position, velocity, or torque — from a motion controller. It then applies current to the servo motor windings in a controlled pattern to produce the desired motion. An encoder or resolver on the motor shaft feeds position and velocity data back to the drive, closing the control loop.

The drive continuously monitors dozens of parameters: bus voltage, output current, motor temperature, encoder signals, communication status, and internal temperatures. When any parameter exceeds its configured threshold, the drive faults and removes power to the motor. This is a safety feature, not a nuisance. The drive is protecting itself, the motor, and your machine from damage.

The Most Common Servo Drive Faults

Overcurrent Faults

Overcurrent is the single most common servo fault we encounter in the field. The drive detects that output current has exceeded its rated capacity. Common causes include:

  • Mechanical binding or jamming. A crashed axis, worn bearing, or foreign object in the mechanism forces the motor to draw excessive current. Before resetting the drive, physically inspect the axis. Try moving it by hand (with power off and the brake released) to feel for rough spots or obstructions.
  • Undersized motor or drive. If overcurrent faults happen during normal operation — particularly during acceleration or high-load segments of the cycle — the motor or drive may simply be too small for the application. Calculate the actual torque requirements including acceleration loads, friction, and any external forces.
  • Incorrect tuning. Overly aggressive servo gains, particularly proportional gain, can cause the drive to command current spikes that exceed its capacity. This often manifests as a fault during rapid direction changes or when the axis encounters a disturbance.
  • Wiring issues. A partially shorted motor cable, damaged insulation, or poor connector termination can cause current spikes. Measure motor winding resistance phase-to-phase and phase-to-ground with a megohmmeter.

Overvoltage Faults

Overvoltage faults occur when the DC bus voltage inside the drive rises above its rated maximum. This typically happens during deceleration, when the motor acts as a generator and pumps energy back into the DC bus.

The fix depends on the root cause:

  • Missing or undersized regenerative resistor. When a motor decelerates a high-inertia load, the kinetic energy has to go somewhere. A regen resistor converts it to heat. If the resistor is absent, disconnected, or too small for the duty cycle, the bus voltage will spike. Check the resistor with an ohmmeter and verify the wiring.
  • Excessive deceleration rates. Reducing the deceleration time in the motion profile gives the regen circuit more time to dissipate energy. This is often the simplest fix.
  • Incoming power problems. High line voltage on the AC supply translates directly to higher DC bus voltage. If your facility voltage is consistently high — particularly during off-peak hours — an autotransformer or voltage regulator may be needed.

Encoder and Feedback Faults

Encoder faults are particularly frustrating because they can be intermittent. The drive relies on clean, noise-free encoder signals to close the position loop. When those signals are corrupted, the drive may report position errors, velocity errors, or communication faults depending on the encoder protocol.

Troubleshooting steps:

  • Check cabling first. Encoder cables are sensitive to electromagnetic interference. They should be routed separately from power cables, through their own conduit or cable tray. Verify that the cable shield is grounded at one end only — typically at the drive — to avoid ground loops.
  • Inspect connectors. Encoder connectors are often the weak link. Vibration can loosen pins over time. Disconnect, inspect for bent or corroded pins, and reseat. If the connector uses set screws, verify torque.
  • Test with a known good cable. Substitution testing eliminates the cable as a variable quickly.
  • Check encoder alignment. On motors with separate encoders (not integrated), verify the mechanical coupling between the encoder and the motor shaft. A slipping coupling will produce intermittent feedback errors.
  • Verify encoder power supply. Many encoders require 5V DC within tight tolerance. Measure voltage at the encoder connector, not at the drive, to account for voltage drop in the cable.

Communication Faults

Modern servo drives communicate with the motion controller over industrial networks — EtherCAT, PROFINET, EtherNet/IP, or legacy protocols like DeviceNet or SERCOS. Communication faults indicate the drive has lost contact with the controller.

  • Network infrastructure. Check Ethernet cables, switches, and connectors. Industrial Ethernet requires shielded cables with proper grounding. Consumer-grade switches do not belong in motion control networks.
  • Cycle time overruns. If the controller cannot complete its servo loop calculations within the configured cycle time, it may miss communication deadlines. This often appears after adding axes or increasing program complexity.
  • IP address conflicts or configuration mismatches. Verify the drive's network settings match the controller's configuration. Even a mismatched baud rate on a serial network will prevent communication.

Overtemperature Faults

Drives and motors both have temperature sensors that will trip a fault when limits are exceeded.

  • Ambient temperature. Servo drives are rated for a maximum ambient temperature, typically 40-45°C. Verify that the panel has adequate ventilation or cooling. Blocked air filters are a common culprit.
  • Duty cycle. A drive that is sized correctly for peak current may still overheat if the duty cycle is higher than expected. Continuous high-current operation generates more heat than intermittent operation at the same peak current.
  • Motor cooling. Fan-cooled motors depend on the fan running properly. Some motor fans are independently powered; others are shaft-driven and lose cooling effectiveness at low speeds. For applications requiring sustained torque at low speed, a forced-cooling fan is essential.

A Systematic Diagnostic Approach

When a servo fault stops your line, resist the urge to just reset and hope for the best. A systematic approach saves time:

  1. Read the fault code and description. Write it down. Every drive manufacturer publishes fault code tables in their manuals. Start there.
  2. Check the fault history. Most drives log the last several faults with timestamps. Patterns in the fault history — like faults occurring at the same point in the cycle — are enormously helpful.
  3. Note the operating conditions. What was the machine doing when it faulted? Was it during a specific motion segment? Under load or unloaded? After running for hours or immediately on startup?
  4. Inspect the mechanical system. Move the axis by hand. Feel for rough spots, backlash, or binding. Check belt tension, coupling alignment, and bearing condition.
  5. Check electrical connections. Inspect power connections, motor cables, encoder cables, and communication cables. Look for loose terminals, damaged insulation, or signs of overheating.
  6. Review recent changes. Did someone change a parameter? Update firmware? Modify the motion profile? Changes that coincide with the onset of faults are rarely coincidental.
  7. Measure and compare. Use a multimeter, oscilloscope, or the drive's built-in diagnostics to measure actual values — bus voltage, motor current, temperature, encoder signals — and compare them to expected values.

When to Call the Manufacturer

Some faults indicate internal drive failures that cannot be fixed in the field: IGBT faults, internal power supply failures, or corrupted firmware. If you have eliminated all external causes and the drive still faults, it is time to contact the drive manufacturer or arrange for a replacement. Keep a spare drive on the shelf for critical axes — the cost of a spare is trivial compared to the cost of extended downtime.

Preventing Servo Faults

The best fault is the one that never happens. Proactive steps to reduce servo drive faults include:

  • Implement a preventive maintenance program that includes checking cable connections, cleaning air filters, and monitoring drive temperatures.
  • Log and trend fault data. A drive that faults once a month may be heading toward a failure. Track fault frequency and severity over time.
  • Keep firmware current. Drive manufacturers release firmware updates that fix bugs and improve performance. Apply them during scheduled maintenance windows.
  • Train your maintenance team. Technicians who understand servo fundamentals will diagnose faults faster and avoid creating new problems. Investing in training programs for automation technicians pays dividends in reduced downtime.
  • Stock critical spares. Drives, cables, and encoders for your most critical axes should be on your shelf, not on a two-week lead time.
