Every automated manufacturing system is assembled from a combination of core equipment categories, each serving a distinct purpose within the production process. Robots handle part manipulation and tool positioning. Presses apply controlled force for joining and forming. Conveyors move material between stations. Vision systems perform inspection and measurement. Control systems coordinate the entire operation. Understanding what each category does—and how they interact—provides the foundation for making informed automation decisions and working productively with system integrators.

Industrial Robots

Robots are the most visible element of modern automation, but selecting the right type requires understanding the kinematic differences between configurations and matching those characteristics to your process requirements.

Articulated robots use six rotational joints arranged in a serial kinematic chain. This configuration provides the broadest range of motion of any robot type—full six-axis freedom allows the tool to reach around obstacles, approach parts from virtually any angle, and follow complex curved paths. Payload capacities span from 5 kg tabletop units used in electronics assembly up to 500+ kg machines handling automotive body panels and heavy castings. If your application involves welding, material removal, painting, or complex multi-axis assembly motions, articulated robots are the default starting point. The tradeoff is that all six joints must move for most path segments, which increases mechanical complexity and limits cycle speed compared to simpler architectures.

SCARA robots (Selective Compliance Articulated Robot Arm) constrain motion primarily to the horizontal plane with a single vertical axis for Z-travel. This mechanical constraint is an engineering advantage: the rigid vertical axis provides high stiffness in the direction that matters for insertion and pressing operations, while the compliant horizontal axes absorb minor misalignment. Cycle times routinely fall below one second for simple pick-and-place moves. When your process centers on moving parts between fixed positions on a flat plane—circuit board loading, connector insertion, packaging—SCARA robots deliver the best speed-to-cost ratio.

Delta robots employ a parallel kinematic structure with three lightweight arms connected to a common end-effector platform. Because the drive motors sit at the base frame rather than at the joints, the moving mass remains low, enabling acceleration rates that support over 150 picks per minute. Delta robots dominate food packaging, pharmaceutical blister loading, and electronics sorting—applications where light parts (typically under 5 kg) must be moved at high speed across a defined work area.

Collaborative robots (cobots) incorporate power and force limiting per ISO/TS 15066 specifications, allowing operation near people without traditional safety fencing. Programming uses hand-guidance teaching or tablet-based interfaces that reduce setup time compared to conventional teach pendants. Cobots are well suited for assembly applications where full automation is impractical—low-volume, high-mix production environments where operators and robots share workspace and tasks. The engineering tradeoff is lower speed and payload compared to traditional industrial robots.

Cartesian robots (gantry systems) use linear axes in XY or XYZ configurations. They are mechanically straightforward, easy to program with simple coordinate-based motion commands, and scale efficiently to large work envelopes. For palletizing across a wide footprint or dispensing adhesive over large panels, a Cartesian system often costs less per unit of work envelope than an equivalent articulated robot.

Servo Presses and Joining Equipment

Force-application equipment handles press-fitting, forming, clinching, staking, riveting, and fastening operations. The technology choice directly determines your process control capabilities and data output.

Electric servo presses drive a ballscrew mechanism with a servo motor, providing full programmable control over the entire force-displacement profile. Engineers define target force curves, set pass/fail windows on force and position, and capture complete process signatures for every cycle. There is no hydraulic fluid to maintain or leak, energy consumption is significantly lower than hydraulic equivalents, and the data output supports traceability requirements across automotive, medical device, and aerospace applications. For press-fit assembly and precision forming operations where process documentation matters, servo pressing has become the standard approach.

Pneumatic presses deliver force as a function of cylinder bore area and air pressure. They are simpler, less expensive, and faster for applications that do not require force-position monitoring—straightforward stamping, staking, or part seating where a binary go/no-go outcome is acceptable.

Hydraulic systems remain necessary when force requirements exceed the practical range of electric presses. Deep drawing, heavy stamping, and high-tonnage forming operations continue to rely on hydraulic power units where forces above 100 kN are needed.

Automated fastening systems deliver controlled torque and angle to threaded fasteners while monitoring the torque-angle signature in real time. Modern systems detect cross-threading, missing fasteners, and incorrect seating, logging complete traceability data for each joint. This level of monitoring is mandatory in automotive and aerospace assembly where joint integrity directly affects safety.

Conveyors and Material Handling

Material handling connects individual workstations into a functioning production line. The transport method affects cycle time, product changeover flexibility, and overall system complexity.

Belt conveyors provide continuous, smooth transport between stations at adjustable speeds. Roller conveyors handle heavier loads and support accumulation—products queue between stations without creating back-pressure on upstream operations.

Pallet conveyor systems form the backbone of most automated assembly lines. Products ride on tooling pallets that provide precise fixturing at each workstation. Lift-and-locate mechanisms clamp each pallet at the station, achieving repeatable positioning within ±0.05 mm. Pallet systems simplify product changeover because swapping pallet tooling is faster and cheaper than retooling the entire line for a new variant.

Automated guided vehicles (AGVs) and autonomous mobile robots (AMRs) provide flexible material transport without fixed conveyance infrastructure. They are increasingly common for material delivery between workcells and warehouse-to-line transport, particularly in facilities where production layouts change with product cycles.

Vision Systems and Inspection

Machine vision provides automated inspection, measurement, and robot guidance capabilities that have become essential components of modern automation systems.

2D area-scan cameras address the majority of industrial vision tasks: presence verification, dimensional measurement, defect detection, barcode reading, and part orientation detection. A properly specified camera with appropriate lighting and optics can replace multiple discrete sensors while providing richer process data for quality analysis.

3D vision systems add depth information through structured light projection, stereo imaging, or time-of-flight sensors. The primary application driving 3D adoption is bin picking—locating randomly oriented parts in a container and computing the six-degree-of-freedom pose for robot acquisition. 3D inspection also enables surface profiling and volumetric measurement that 2D approaches cannot perform.

Line-scan cameras build images one pixel row at a time as the product moves past the sensor. They are the standard for inspecting continuous materials—web, film, sheet metal—and for applications requiring very high resolution across a wide field of view without the cost of large-format area-scan sensors.

Effective vision deployment depends on lighting, lens selection, and integration quality as much as camera hardware. The best camera fails if the illumination does not produce sufficient contrast on the feature under inspection.

Control Systems

Every automation component requires a controller, and those controllers must communicate reliably. The control architecture determines how effectively the system performs as an integrated whole.

Programmable logic controllers (PLCs) remain the standard for machine-level control, providing deterministic, real-time execution in harsh industrial environments. Modern PLCs from Allen-Bradley (Rockwell), Siemens, and Mitsubishi support structured text, function block, and ladder logic programming while handling discrete I/O, motion control, safety functions, and network communication in a single hardware platform.

Robot controllers are proprietary to each manufacturer—FANUC R-30iB, ABB OmniCore, KUKA KRC5, Yaskawa YRC1000. Each manages motion planning, path execution, and local I/O for its robot. Integration with the cell PLC occurs over industrial Ethernet protocols such as EtherNet/IP, PROFINET, or EtherCAT, with handshake signals coordinating robot actions with the broader machine sequence.

Industrial PCs fill processing gaps where PLC computing falls short: complex vision algorithms, database operations, analytics dashboards, and higher-level production coordination. They also serve as HMI platforms running SCADA software or custom operator interfaces.

Safety Systems

Safety is an engineered system designed to specific performance levels defined by ISO 13849 and IEC 62061—not an afterthought or add-on.

Safety-rated PLCs provide fail-safe control through redundant processing, ensuring no single component failure compromises the safety function. Light curtains create optical barriers detecting intrusion into hazardous zones. Safety laser scanners monitor defined floor areas with configurable warning and stop zones. Interlock switches monitor guard doors, preventing operation when guards are open. Emergency stop circuits use mushroom-head pushbuttons and safety-rated contactors wired per applicable standards to provide the last line of defense.

Making Equipment Decisions

Selecting automation equipment is fundamentally an integration challenge. Individual components must work together mechanically, electrically, and in terms of communication protocols and control timing. The questions that drive good decisions are process-focused: What force, speed, and precision does the operation require? How do components exchange data? What traceability records must be captured? What are the maintenance, spare parts, and long-term support implications?
