Underestimating Change Management

Operators who have been running production their own way for years will not enthusiastically adopt a system that enforces strict process sequences and requires scanning and data entry. Training is necessary but not sufficient. Operators need to understand why MES benefits them—fewer quality escapes that trigger overtime rework, less time spent filling out paper forms, clearer work instructions that reduce ambiguity. When operators see the system as a tool that makes their job easier rather than surveillance that makes their job harder, adoption accelerates.

Ignoring Data Architecture

MES generates enormous volumes of data. Without a clear data architecture—defining what gets stored, where, for how long, and how it gets archived—databases grow unmanageable within a year or two. Performance degrades, queries slow down, and the system that was supposed to provide real-time visibility becomes sluggish. Plan the data lifecycle before the first record gets written.

Evaluating MES for Your Operation

Not every manufacturer needs a full-scale MES deployment. Low-mix, low-volume operations with simple process flows may get adequate traceability from a well-designed spreadsheet or a lightweight production tracking tool. But as soon as you are dealing with multiple part variants, serialized traceability requirements, or regulatory documentation obligations, the manual approach becomes a liability rather than a cost savings.

When evaluating MES platforms, focus on three criteria. First, how well does it integrate with your existing automation and ERP infrastructure? A system that requires custom middleware for every connection point will cost more to maintain than it saves. Second, how configurable is the workflow engine?
