OpenAI's demonstrations of GPT-5's industrial capabilities got a lot of attention in the automation world. And honestly, the manufacturing applications shown were more practical than most of us expected — less chatbot, more data analyst and troubleshooting assistant.

But here's the thing about LLMs in manufacturing: the hype-to-reality gap is still significant. Some applications are genuinely useful today. Others are impressive demos that fall apart in production environments. Knowing the difference matters if you're deciding where to invest.

What GPT-5 Actually Showed

The demonstrations focused on three core manufacturing use cases, each more compelling than the last.

Process data analysis in natural language. Instead of writing SQL queries or navigating complex HMI screens, operators asked questions like "What was the average cycle time on Line 3 last Tuesday compared to the previous week?" and got instant, accurate answers with visualizations. For facilities drowning in data but starved for insights, this is a real step forward.

Maintenance troubleshooting. The model ingested machine manuals, maintenance logs, and historical fault data, then acted as a first-line troubleshooting assistant. Where LLMs Don't Work (Yet)

The enthusiasm needs tempering. Several applications that sound great in theory don't hold up in practice.

Precise numerical calculations. LLMs are language models, not calculators. They can reason about data patterns but shouldn't be trusted for exact engineering calculations — torque values, structural loads, chemical concentrations. Use engineering software for that.

Anything requiring guaranteed accuracy. If the cost of a wrong answer is a scrapped batch of medical devices or a safety incident, you need validated, deterministic systems. LLMs are decision support tools, not decision-making tools — at least for now.

The Integration Challenge

The biggest obstacle to LLM adoption in manufacturing isn't the models themselves. It's data access.

Manufacturing data lives in silos. Your MES has production data. Your CMMS has maintenance records. Your QMS has quality data. Your ERP has inventory and scheduling. Your historians have time-series process data. And none of them talk to each other natively.

For an LLM to provide the kind of cross-functional insights that make headlines, it needs access to all of these systems. That means APIs, data lakes, and middleware — the unsexy infrastructure work that nobody wants to fund but everybody needs.

Trying to build a factory-wide AI brain on day one is a recipe for a stalled project and a disillusioned leadership team.

What This Means for Automation Engineers

If you're running assembly systems or test systems, LLMs won't replace your automation architecture. PLCs will still control processes. SCADA will still monitor them. MES will still schedule and track production.

But LLMs will change how people interact with all of those systems. Instead of training every operator on complex HMI navigation, you'll have a natural language layer on top. Instead of waiting for an engineer to query the historian, operators will ask questions directly.

The most practical near-term application for most manufacturers is the documentation and knowledge management use case.
