Why Teach Path Alone Is Not Enough

Robotic welding cells are often sold on the promise of perfect repeatability. Program the path once, and the robot follows it identically every cycle. In theory, that should produce flawless welds forever.

In practice, parts are never that consistent. Sheet metal stampings warp. Laser-cut edges carry kerf variation. Fixture wear introduces drift over thousands of cycles. Tack welds pull joints out of nominal position. Thermal distortion during multi-pass welding shifts the seam mid-process. The result is a torch that follows a perfect path—through the wrong location.

Seam tracking and adaptive welding technologies exist to close this gap. They give the robot real-time awareness of where the joint actually is and how conditions are changing, then adjust the weld path and parameters on the fly. For any shop running moderate-to-high volume production with real-world part variation, these systems have moved from optional upgrade to baseline requirement.

How Seam Tracking Works

Seam tracking systems use sensors mounted near the welding torch to detect the actual joint position ahead of the weld pool. The controller compares detected joint coordinates against the taught path and sends corrections to the robot in real time. There are several sensor technologies in common use, each with distinct tradeoffs.

Through-Arc Tracking

Through-arc tracking (also called arc voltage tracking or TAST) uses the welding arc itself as the sensor. As the torch weaves across a joint, changes in arc voltage or current indicate the torch position relative to the joint centerline. The system interprets these electrical signals to calculate lateral and vertical offsets, then adjusts the robot path accordingly.

The major advantage of through-arc tracking is simplicity. There is no additional sensor hardware to mount, maintain, or protect from spatter. It works well on fillet welds and V-groove joints where the arc signal changes meaningfully as the torch moves across the joint profile.

The limitations are real, though. Through-arc tracking requires a weave pattern, so it does not work on stringer beads. It cannot track ahead of the arc—it is reactive, not predictive. It struggles with thin materials where arc signals are weak, and it cannot detect the joint before the weld starts.

Laser-Based Seam Tracking

Laser seam tracking projects a structured laser line (or pattern) onto the workpiece ahead of the torch. A camera captures the reflected pattern, and vision processing algorithms extract the joint profile, centerline position, gap width, and cross-sectional area. This data feeds to the robot controller for real-time path correction.

Laser trackers are more versatile than through-arc systems. They work on virtually any joint type—butt, lap, fillet, V-groove, and edge joints. They detect the joint before the arc reaches it, allowing predictive correction rather than reactive chasing. Many systems can also measure gap width and joint volume, enabling adaptive parameter control beyond simple path correction.

The tradeoffs include higher cost, additional hardware that needs protection from spatter and heat, and more complex setup. Reflective materials (polished aluminum, galvanized steel) can challenge some optical systems, though modern sensors handle these materials far better than they did a decade ago.

Tactile Sensing

Tactile seam tracking uses a physical probe (often a gas nozzle or dedicated stylus) that rides along the joint ahead of welding. Contact sensors detect probe deflection and calculate the joint position. This approach is simple and inexpensive, but it cannot track during welding, is limited to accessible joint geometries, and adds cycle time for the touch-sensing pass. It is most commonly used for initial joint finding rather than continuous tracking.

Adaptive Welding: Beyond Path Correction

Seam tracking tells the robot where to go. Adaptive welding tells the process how to weld once it gets there. These two functions are complementary, and the most capable systems integrate both.

Adaptive welding adjusts process parameters in real time based on measured joint conditions. When a laser sensor detects a wider-than-nominal gap, the system can automatically reduce travel speed, increase wire feed, adjust voltage, or add weave amplitude to fill the gap properly. When the gap closes back up, parameters return to nominal. This prevents both underfill on wide gaps and overwelding on tight gaps.

The practical benefits are significant:

  • Consistent weld quality despite part variation — The system compensates for the variation your parts actually have, not the variation your prints say they should have.
  • Reduced scrap and rework — Joints that would have produced defects with fixed parameters get welded correctly the first time.
  • Wider process windows — You can accept parts with more variation without sacrificing quality, which reduces upstream rejection rates and incoming inspection burden.
  • Multi-pass optimization — For thick-section joints, adaptive systems can calculate fill passes based on the actual groove volume measured by the sensor, rather than using a fixed pass schedule.

Where Seam Tracking Pays Off Most

Not every welding application needs seam tracking. If your parts are precision-machined, fixtured tightly, and the process runs a single short weld, teach path alone may be perfectly adequate. Seam tracking earns its investment in specific scenarios.

High part-to-part variation is the primary driver. Fabricated weldments, stamped assemblies, and structures with multiple accumulated tolerances benefit most. If your operators are currently adjusting torch position manually between parts, that is a clear signal.

Long weld seams amplify small positional errors. A 0.5 mm offset at the start of a 2-meter seam can grow to several millimeters by the end due to thermal distortion. Continuous tracking keeps the torch on the joint through the entire length.

Multi-pass welding on thick sections demands tracking because the joint profile changes with every pass. What started as a V-groove becomes a partially filled channel, and each subsequent pass must adapt to the actual fill level.

High-consequence welds where defects are expensive—either in rework cost, scrap value, or safety implications—justify the investment in tracking to push first-pass yield as high as possible. Industries like heavy equipment, structural steel, and pressure vessel fabrication are common adopters for this reason.

Integration Considerations

Adding seam tracking to a robotic welding cell involves more than bolting on a sensor. Several integration factors determine whether the system performs well in production.

Sensor mounting and protection — The sensor must be positioned close enough to the joint for accurate measurement but protected from spatter, heat, and arc flash. Anti-spatter covers, air curtains, and mechanical shutters are standard. Mount location also affects robot reach and access to tight joints.

Communication latency — The sensor, processing unit, and robot controller must exchange data fast enough for corrections to take effect before the torch passes the measured point. Ethernet-based communication between sensor and controller is now standard, with update rates in the low-millisecond range.

Calibration and maintenance — Laser sensors require periodic calibration to maintain accuracy, especially after torch changes or crashes. Spatter buildup on protective covers degrades signal quality and must be managed through preventive maintenance schedules.

Programming complexity — Seam tracking adds parameters to the welding program: sensor offsets, tracking start/stop points, search routines, and adaptive parameter tables. Operators need training on these functions to troubleshoot effectively. The good news is that modern sensor interfaces have simplified setup considerably compared to earlier generations.

Proper weld inspection and quality documentation should accompany any tracking system implementation to verify that adaptive corrections are producing the intended results.

Choosing between through-arc, laser, and tactile tracking depends on the application specifics:

Many production cells combine technologies. A tactile search finds the joint start point, laser tracking follows the seam during welding, and through-arc tracking provides backup in areas where the laser sensor cannot see (inside deep grooves, for instance).

For applications involving resistance welding on sheet metal assemblies, different tracking approaches apply since the process fundamentals differ from arc welding.

What to Expect from a Well-Integrated System

A properly implemented seam tracking and adaptive welding system should deliver measurable improvements in first-pass weld quality, typically pushing acceptance rates above 95 percent on joints that previously required frequent rework. Scrap from missed joints or incomplete fusion should drop substantially. Operator intervention between cycles should decrease, allowing one operator to oversee multiple cells rather than babysitting a single station.

The technology is mature and well-proven across industries. The integration work is where projects succeed or fail—sensor selection matched to the actual joint types, robust mounting and protection, proper calibration procedures, and operator training that goes beyond button-pushing to genuine understanding of what the system is doing and why.
