Why Simulation Matters in Automation Design
Every automation project carries risk. Will the robot actually reach all the required positions? Can the cell hit the target cycle time? Will two axes collide during a simultaneous move sequence? These are questions that used to get answered on the shop floor — sometimes painfully — after the steel was cut and the equipment was bolted down. Simulation tools let you answer them months earlier, at the design stage, when changes cost hours instead of weeks.

Categories of Simulation in Automation

Robot Simulation and Offline Programming
Robot simulation platforms like RobotStudio, DELMIA, and RoboDK allow engineers to build a virtual model of a robotic cell and test motion paths before any physical hardware exists. The key outputs include:
- Reach analysis — confirming the robot can access every required point in the work envelope without overextending or entering joint limits
- Collision detection — verifying that the robot, end-of-arm tooling, fixtures, and surrounding structures don't interfere during motion sequences
- Cycle time estimation — running the programmed paths at realistic speeds with acceleration profiles to predict throughput
- Offline program generation — producing robot programs directly from the simulation that can be loaded onto the physical controller with minimal modification
For multi-robot cells or systems with complex tool changers, simulation becomes essential. Coordinating two or more robots working in shared space requires precise sequencing, and simulation lets you test thousands of motion combinations without risking a crash on real equipment.
Material Flow and Throughput Simulation
Discrete event simulation (DES) tools like FlexSim, AnyLogic, and Plant Simulation model the flow of parts through an entire production system. Rather than focusing on individual robot motions, these tools analyze how parts move between stations, where buffers build up, and where bottlenecks constrain overall throughput.
This is particularly valuable when designing systems with multiple process stations, conveyors, and accumulation zones. A cell that looks balanced on paper can hide bottlenecks that only appear under realistic operating conditions — shift changes, upstream variability, periodic quality holds, or maintenance downtime. DES exposes these problems before they become production issues.
Controls and Logic Simulation
Virtual commissioning takes simulation a step further by connecting the actual PLC program to a simulated plant model. Instead of testing control logic on physical hardware, engineers run the PLC code against a software emulation of the sensors, actuators, and interlocks that make up the real system.
The benefits are significant. PLC programmers can debug sequencing logic, test fault recovery routines, and validate HMI screens without waiting for the mechanical and electrical build to finish. This compresses the overall project timeline and dramatically reduces the time spent troubleshooting during physical commissioning.
Where Simulation Delivers the Most Value
Not every project needs the same depth of simulation. The return on investment depends on the complexity and risk profile of the system.
High-Value Applications
- Multi-robot coordination — Any cell with two or more robots sharing workspace benefits enormously from path simulation and interference checking
- High-speed assembly — When cycle times are tight (under 5 seconds per part), even small inefficiencies in motion paths compound into significant throughput losses
- Custom tooling integration — Complex end-of-arm tools or fixtures with unusual geometries create collision risks that are hard to assess from 2D drawings alone
- Brownfield installations — Fitting new automation into existing production space with clearance constraints, overhead obstructions, and adjacent equipment requires precise spatial validation
- Long-cycle processes — Operations like welding or adhesive dispensing where the robot path directly affects quality benefit from path optimization in simulation
When Simplified Analysis Suffices
For straightforward single-robot pick-and-place applications with generous cycle time targets and open work envelopes, a basic reach study and CAD-based clearance check may be sufficient. The goal is matching the simulation investment to the actual project risk.
Practical Considerations for Effective Simulation
Simulation is only as good as the inputs. Several factors determine whether the results translate to real-world performance.
Accurate CAD models are essential. Simulation built on approximate geometry produces approximate results. Part models, fixture designs, and facility layouts need to reflect actual dimensions. For brownfield projects, we often perform 3D scans of the existing environment to capture as-built conditions rather than relying on original drawings that may not reflect years of modifications.
Robot kinematic models must match the actual controller firmware. Most robot OEMs provide simulation plugins calibrated to their specific motion planners. Using generic kinematic models can produce cycle time estimates that diverge from real performance by 10-20%, which defeats the purpose.
Process parameters need real data. Weld travel speeds, dispensing flow rates, press dwell times, and vision inspection durations all affect cycle time. Simulation with placeholder values gives placeholder results. We build our models using proven process data from similar applications or from customer-provided specifications.
Variability matters. Real production systems deal with part-to-part variation, sensor response times, and operator interaction delays. Good simulation models for control system validation account for these stochastic elements rather than assuming ideal conditions every cycle.
Integrating Simulation Into the Design Process
The most effective approach is to use simulation iteratively throughout the design process rather than running it once as a final validation step.
During concept development, rough simulation models help compare layout alternatives and establish feasibility. Is a 4-axis SCARA sufficient, or does the application require a 6-axis articulated arm? Can one robot handle the required throughput, or does the cell need two? These questions get answered quickly with approximate models.
As the design matures, the simulation model gets refined with actual part geometries, finalized fixture designs, and detailed robot programs. At this stage, simulation drives specific design decisions — adjusting fixture orientation to improve robot approach angles, repositioning conveyors to reduce transfer distances, or resequencing operations to eliminate wait states.
Before build, the final simulation serves as a benchmark. It establishes the expected cycle time, confirms all clearances, and provides the baseline robot programs that accelerate physical commissioning.
What to Expect From a Simulation-Driven Design Process
When simulation is integrated properly, the results are measurable. Physical commissioning timelines shrink because the control logic and robot programs arrive largely debugged. Design changes during build are minimized because spatial conflicts were already resolved. And cycle time targets are met earlier because the motion paths were optimized before the first part ever ran.
Simulation does not eliminate the need for physical testing and fine-tuning. Real-world conditions always introduce factors that models cannot fully capture. But it shifts the balance of effort from reactive problem-solving on the factory floor to proactive problem-solving at the engineering workstation — where changes are faster, cheaper, and less disruptive.
