Project Overview

A Tier-1 automotive supplier approached AMD Machines with a capacity challenge. Their suspension component production line was bottlenecked at the welding station, where skilled manual welders could not keep up with the volumes their OEM customers required.

Engineering Approach

Our engineering team conducted a thorough analysis of the existing process, identifying several key opportunities:

Part Analysis

The part required welds across multiple planes. Manual welders were spending significant time repositioning parts and could only weld one joint at a time.

Process Optimization

By designing a custom H-frame positioner with dual fixtures, we enabled:

  • Loading/unloading on Station A while robots weld on Station B
  • Both robots welding simultaneously on opposite sides of the part
  • Automatic rotation to present the weld joints to the robots

Quality Integration

Laser seam tracking addresses inconsistent torch positioning caused by stamping variation. Real-time weld data monitoring flags any welds outside the programmed parameters before the part leaves the cell.

Implementation

The project was executed in phases to minimize production disruption:

Phase 1: Engineering, robot simulation, and fixture design Phase 2: Fabrication and assembly at AMD facility Phase 3: Factory Acceptance Testing with customer parts Phase 4: Installation, commissioning, and production ramp

01The Challenge

The client was struggling to meet increasing demand for suspension components. Their existing manual welding operation could not keep pace with the volumes their OEM customers required, and a shortage of skilled welders made it difficult to add capacity.

  • Manual welding output well short of OEM demand
  • Inconsistent weld quality driving rejects and rework
  • Skilled welder shortage making it difficult to add capacity
  • Floor space constraints limiting expansion options
  • Need to maintain production during installation

02Our Solution

AMD Machines designed a compact dual-robot welding cell with an integrated rotary positioner for load/unload while the robots weld during welding cycles.

Dual FANUC Arc Mate Robots

Two coordinated welding robots working simultaneously on opposite sides of the part, so multiple joints are welded in the same positioner index instead of one at a time.

H-Frame Rotary Positioner

Custom-designed positioner with dual fixtures allows loading/unloading on one side while welding on the other, so operator handling runs in parallel with the weld cycle.

Lincoln Power Wave Welding

Pulse MIG welding with integrated weld data monitoring on zinc-coated steel.

Vision-Guided Seam Tracking

Laser seam tracking compensates for part-to-part variation from the stamping process.

03The Results

The cell runs both robots in parallel while the operator loads and unloads the opposite fixture of the H-frame positioner. Laser seam tracking compensates for stamping variation at each joint, and weld data monitoring flags any weld outside the programmed parameters before the part leaves the cell.

Parallel Load and Weld Operator loads one fixture while the robots weld the other
Dual Robot Welding Both robots weld opposite sides of the part at the same time
Tracked Weld Placement Laser seam tracking compensates for stamping variation
Monitored Weld Data Welds outside the programmed parameters are flagged before the part leaves the cell
