Factory networks have always been a mess. Ethernet cables running through cable trays, Wi-Fi that drops out near metal enclosures, proprietary fieldbus connections that only work with one vendor's PLCs. And as manufacturers add more AI-driven applications — vision inspection, predictive maintenance, real-time quality analytics — the network infrastructure that was fine for PLC-to-PLC communication starts to buckle under the data load.

Private 5G networks are emerging as a practical solution to this problem. Not because 5G is a magic word, but because it solves specific connectivity challenges that Wi-Fi and wired Ethernet can't address on a modern factory floor.

Why Wi-Fi Falls Short in Manufacturing

Before talking about 5G, it's worth understanding why the obvious alternative — Wi-Fi — doesn't cut it for many factory applications.

Wi-Fi operates in unlicensed spectrum (2.4 GHz and 5 GHz bands). That means your factory network competes for airtime with every other device in the vicinity — the office network, employee phones, neighboring businesses. In a metal-heavy manufacturing environment, the signal reflects off surfaces, creating dead zones and multipath interference. Typical Wi-Fi latency on a factory floor runs 20-50 milliseconds, with occasional spikes to 100ms or more.

For browsing dashboards or sending emails, that's fine. For real-time robot control, it's not. A FANUC or KUKA robot executing a path correction based on camera feedback needs consistent sub-10ms round-trip latency. A machine vision system streaming 4K video for AI inference generates 200+ Mbps per camera — and a typical inspection station has 3-6 cameras. Wi-Fi can't reliably handle that bandwidth density in a noisy RF environment.

And then there's the reliability issue. Wi-Fi access points crash, firmware needs updates, channels get congested. In a factory running 24/7, any network interruption that stops a robot or shuts down a vision system means lost production. Wi-Fi's best-effort delivery model isn't built for industrial uptime requirements.

What Private 5G Actually Delivers

A private 5G network is exactly what it sounds like: a dedicated cellular network deployed on your factory premises, operating on licensed or shared spectrum that nobody else can interfere with. The key characteristics that matter for manufacturing:

Latency under 10 milliseconds. 5G's Ultra-Reliable Low-Latency Communication (URLLC) mode delivers consistent sub-10ms round trips. That's fast enough for closed-loop robot control, real-time vision processing, and time-sensitive safety applications. For robotic cells where a vision system guides a robot arm in real time, this latency guarantee is the critical differentiator over Wi-Fi.

High bandwidth density. A single 5G cell can support hundreds of simultaneous connections at aggregate bandwidths exceeding 1 Gbps. That means you can run dozens of high-resolution cameras, hundreds of IoT sensors, and multiple robot controllers on one network without the congestion issues that plague Wi-Fi in dense deployments.

Deterministic quality of service. Private 5G lets you assign priority levels to different traffic types. Safety-critical robot control traffic gets guaranteed bandwidth and latency. Video streams for quality inspection get the next tier. Non-critical sensor data and MES traffic fill in the remaining capacity. This network slicing capability means your quality inspection cameras won't stutter because someone started streaming a training video in the break room.

Mobility without handoff drops. Autonomous mobile robots (AMRs) moving through a facility need continuous connectivity. Wi-Fi handoffs between access points cause brief connection interruptions — typically 50-200ms — that can cause AMRs to pause or lose position tracking. 5G handoffs happen in under 5ms, keeping material handling robots moving smoothly across large facilities.

The AI Applications This Enables

The real story isn't 5G itself — it's what becomes possible when you have reliable, low-latency, high-bandwidth wireless connectivity everywhere on the factory floor.

Edge AI with centralized compute. Instead of putting a GPU at every inspection station, you can centralize your AI inference hardware in a server room and stream camera feeds over 5G. One high-end NVIDIA GPU server can process video from 10-15 machine vision stations simultaneously, reducing hardware costs and simplifying model updates. When you retrain your defect detection model, you update it once on the central server instead of deploying to 15 edge devices.

Untethered robot coordination. Mobile robots, cobots on movable bases, and portable inspection systems don't need Ethernet cables. A welding cobot that gets wheeled between stations can connect to the cell controller over 5G and download the correct program automatically based on its location. For shops reconfiguring robotic cells frequently, this cuts setup time significantly.

Real-time digital twins. Running a live digital twin of your production line requires streaming sensor data from every machine, robot, and inspection station to a simulation engine. That's thousands of data points per second from hundreds of sources. Private 5G provides the backbone to make this practical without running new Ethernet to every device.

Predictive maintenance at scale. Vibration sensors, thermal cameras, acoustic monitors, oil analysis sensors — the instrumentation needed for effective predictive maintenance generates substantial data. Installing wired connections to every motor, bearing, and gearbox in a facility is impractical. Wireless sensors on a 5G network make facility-wide predictive monitoring feasible without the cable infrastructure.

The Practical Constraints

Private 5G isn't cheap, and it isn't simple. Here's what you need to know before committing:

Cost. A private 5G deployment for a mid-size facility (50,000-100,000 sq ft) runs $200,000-$500,000 for the infrastructure — base stations, core network, spectrum licensing, and installation. That's significantly more than a Wi-Fi upgrade. The ROI needs to come from applications that genuinely require 5G's capabilities, not from replacing Wi-Fi for basic connectivity.

Spectrum licensing. In the US, you need spectrum access through the CBRS (Citizens Broadband Radio Service) band or licensed spectrum from a carrier. CBRS is the most accessible option for manufacturers — you can get a General Authorized Access (GAA) license with minimal paperwork, or a Priority Access License (PAL) for guaranteed spectrum availability. Some manufacturers partner with Verizon, AT&T, or Nokia for managed private 5G services.

Integration complexity. Your existing PLCs, robots, and HMIs have Ethernet ports, not 5G radios. Bridging 5G connectivity to industrial equipment requires gateways, protocol converters, and careful network architecture. This is integration work that benefits from consulting expertise — particularly if you're mixing real-time control traffic with general-purpose data.

Not everything needs 5G. A PLC talking to a servo drive 3 feet away over EtherCAT doesn't need wireless. Fixed equipment with existing wired connections should stay wired. 5G makes sense for mobile assets, hard-to-wire locations, flexible manufacturing areas, and new capabilities that require wireless connectivity. Don't rip out working Ethernet because 5G is trendy.

Who Should Be Looking at This Now

Private 5G makes the most sense for manufacturers with:

  • Large facilities (100,000+ sq ft) where wiring new connections is expensive
  • Mobile robot fleets (AMRs, AGVs) requiring seamless facility-wide connectivity
  • High-density AI applications (multiple vision stations, edge analytics, digital twins)
  • Frequent layout changes where fixed cabling becomes a constraint
  • Strict latency requirements that Wi-Fi can't reliably meet

If your factory runs fixed equipment on existing Ethernet and your only wireless need is SCADA dashboards on tablets, private 5G is overkill.
