You spend days — sometimes weeks — mapping out every possible conflict zone between robots, writing handshake logic in the PLC, and testing edge cases where two arms might occupy the same space at the wrong moment. KUKA's new AI-based collision avoidance system aims to eliminate most of that work, and the early results are worth paying attention to.

How Traditional Multi-Robot Interlocking Works (And Why It's Painful)

In a conventional multi-robot cell, each robot's path gets programmed independently. Then you overlay the motion envelopes and identify every zone where Robot A and Robot B could potentially collide. For each conflict zone, you write interlocking logic — essentially traffic signals that force one robot to wait while the other passes through.

What KUKA's AI System Actually Does

KUKA's system runs a real-time AI model that tracks each robot's current position, velocity, and planned trajectory. Instead of relying on fixed interlock zones, the system continuously calculates whether a collision is actually imminent — considering where every robot is right now, where it's headed, and how fast it's moving.

When the system detects a genuine conflict (not just a theoretical one), it makes the minimum necessary adjustment. That might mean slowing one robot by 8% for half a second instead of stopping it completely for three seconds. The result is smoother motion, fewer hard stops, and tighter cycle times.

The key technical differentiator is that this isn't just proximity monitoring — systems like that have existed for years using safety-rated sensors from companies like SICK and Pilz. KUKA's approach integrates with the KR C5 controller's motion planner, so it can make predictive adjustments rather than reactive emergency stops. That's a fundamentally different capability.

Where This Matters Most

Not every multi-robot application benefits equally from dynamic collision avoidance. The biggest gains show up in specific scenarios:

Dense multi-robot welding cells. Automotive body-in-white lines often pack 4-8 robots into tight welding stations. These cells run 60+ second cycles with robots constantly crossing paths. Even small improvements in interlock efficiency compound across thousands of cycles per shift. A cell running at 52 jobs per hour instead of 48 translates to meaningful production gains over a year.

High-mix assembly stations. When your cell handles dozens of part variants, each with different robot paths, maintaining static interlocks for every variant becomes a maintenance nightmare. Dynamic collision avoidance adapts automatically as paths change — no reprogramming needed. That's a significant advantage for manufacturers running assembly systems with frequent changeovers.

Retrofit situations. Adding a robot to an existing cell normally means re-validating every interlock in the system. With AI-based collision avoidance, the new robot's movements get factored into the real-time model automatically. This dramatically reduces the engineering effort for upgrades and retrofits to existing multi-robot installations.

The Practical Limitations

Let's be realistic about what this technology doesn't solve. First, it doesn't replace safety-rated monitoring. KUKA's collision avoidance is a performance optimization tool, not a safety system. You still need proper safety-rated sensors, light curtains, and emergency stop circuits per ISO 10218 and your risk assessment. The AI system operates within the already-safe envelope — it just uses that envelope more efficiently.

Second, the system requires KUKA robots and KR C5 controllers. If you're running a mixed cell with KUKA, FANUC, and ABB robots (which is more common than robot OEMs like to admit), you'd only get collision avoidance between the KUKA units. Cross-vendor collision avoidance remains an unsolved problem in the industry.

Third, cycle time improvements vary. KUKA's published figures suggest 10-20% throughput gains in dense cells, but that assumes your current interlocking is the bottleneck. If your cycle time is dominated by process time (weld duration, adhesive cure, press dwell), smarter interlocking won't help much.

What This Signals for the Industry

KUKA isn't the only one working on this. FANUC has been developing similar capabilities with their iRVision-integrated path planning, and ABB's OmniCore controller includes adaptive motion features. The trend is clear: robot OEMs are moving toward real-time AI-driven motion planning as a standard capability rather than a premium add-on.

For integrators and end users, this means multi-robot cell design is going to change. We're already seeing projects where cell density can increase because the AI handles robot coordination that would've been impractical to program manually. That translates to smaller cell footprints, fewer fixtures, and lower capital costs per unit of throughput.

The real unlock will come when this technology matures enough for robotic cells running 6+ robots with complex, overlapping work envelopes. That's where manual interlocking becomes nearly impossible to optimize, and where AI-based systems should deliver the most value.
